ABSTRACTRefillfrictionstirspotweldingisdevelopedbyGKSSin1999,whichis proposed basedontheprincipleoffrictionstirwelding.RefillFSSWisahotareaduetowhose advantagesinjoininglightmaterial.Inordertoclarifytheweldability,AA2024-T3, 2024-T4,5052-H112and7075-T6were selectedtoinvestigatethebasicissueinrefill FSSW.Thejoiningmechanism,influenceofweldingparametersonmicrostructure, weldingdefectsandmechanicalpropertieswerestudied.Itfocusesontheformation mechanism ofdefects andinteraction with mechanical properties.Metallurgicalpropertiesandthermoplasticliquidityplayadominantroleinrefill FSSWprocessfordissimilaraluminumalloys,followedbyparameters.Weldswith compact structure can bemanufacturedfor AA7075-T6usingrotational speed of2100 rpmandweldingtimeof3-3.5s.ForAA2024-T4,weldswithcompactstructurecan bemanufacturedusingrotationalspeedof1800rpmandweldingtimeof6s. However,forAA5052-H112,defects-freeweldscannotbemanufacturedusing rotationalspeedof1500-2100rpmandweldingtimeof3-5s.Forweldsof AA2024-T4/5052-H112,weldswithmetallurgicalbondingandcompactstructurecan bemanufacturedusingrotationalspeedof1200-1500rpmandweldingtimeof3-5s. ForweldsofAA2024-T3/7075-T6,defects-freeweldcannotbemanufacturedusing rotationalspeedof1400-2000rpmandweldingtimeof3-5s.Rotationalspeedshould behigherthanthatinFSW(?1500rpm).MicrostructurerefillFSSWweldswasanalyzed,whichcanbedevidedintostirzone(SZ),thermo-mechanicalaffectedzone(TMAZ),heataffectedzoneandbase metal(BM).ForAA7075-T6welds,TMAZwasformedinSZduetoparticularityof materialflow.ForAA5052-H112,grainsizesaredifferentinSZandexhibitslayered structure.Defectswereformedintheweld,inwhichhook istheinherentdefect,whichcan notbeeliminatedbyoptimizedparameters.Annularweaklinkwasformedatthe retractableline.Bondingligamentonlyoccursinweldsofalcladaluminumalloys, whosedistribution playsapredominant in determining welds’mechanicalproperties.LiquationcrackwasdetectedinAA2024and7074welds,whoseformationin AA7075isassociatedtotheformationofliquationfilmα-Al+ηorα-Al+η+S,an
